金州管道不(bu)銹(xiu)鋼焊管(guan)生產線控制系統基于工業以太網技術,實現分布式自動化控制,是目前世界上裝備最先進、工藝最成熟、自動化程度最高的螺旋焊管生產線之一,在檢測設備方面生產線配備了112通道100%母材超聲波探傷、32通道焊縫超聲波探傷、數字平板X射線實時成像檢測系統、4000t水壓試驗機等。

二、主要技術特點
1. 高速成型(xing)預焊(han)機組技術
穩(wen)定(ding)(ding)的鋼(gang)帶(dai)工作寬度(du)和穩(wen)定(ding)(ding)的遞送狀態是實現(xian)穩(wen)定(ding)(ding)高速成(cheng)型(xing)(xing)的前(qian)提,通(tong)過以(yi)下各系(xi)統(tong)的協(xie)同工作,使鋼(gang)帶(dai)以(yi)最穩(wen)的狀態進(jin)入(ru)成(cheng)型(xing)(xing)器,在高精(jing)度(du)模型(xing)(xing)化的成(cheng)型(xing)(xing)系(xi)統(tong)中實現(xian)低應力穩(wen)定(ding)(ding)成(cheng)型(xing)(xing),對外徑(jing)、圓(yuan)度(du)、直度(du)實現(xian)高精(jing)度(du)控制(zhi),為預焊提供(gong)穩(wen)定(ding)(ding)的焊接環境。
a. 鋼帶矯平(ping)(ping)(ping)(ping)裝置配備七輥矯平(ping)(ping)(ping)(ping)機,矯平(ping)(ping)(ping)(ping)高度由電機調(diao)節(jie),矯平(ping)(ping)(ping)(ping)力(li)大(da)小由液壓(ya)缸提供,可對每個矯平(ping)(ping)(ping)(ping)輥進行獨立(li)控制,精(jing)確(que)調(diao)整(zheng)每個矯平(ping)(ping)(ping)(ping)輥位置的壓(ya)力(li),使出口側(ce)鋼帶快(kuai)速(su)(su)達到(dao)理想的矯平(ping)(ping)(ping)(ping)狀(zhuang)態,其最(zui)大(da)矯平(ping)(ping)(ping)(ping)力(li)600噸,滿足大(da)壁厚高鋼級的高速(su)(su)矯平(ping)(ping)(ping)(ping)。
b. 剪(jian)切對(dui)(dui)(dui)焊(han)(han)(han)機(ji)配備伊薩等離子切割系(xi)統、板(ban)頭(tou)尾(wei)銑(xian)(xian)邊機(ji)、預(yu)焊(han)(han)(han)系(xi)統、雙絲(si)自動(dong)埋弧焊(han)(han)(han)系(xi)統,通過先銑(xian)(xian)邊后焊(han)(han)(han)接(jie)的工藝(yi),有效(xiao)避免(mian)因(yin)板(ban)頭(tou)尾(wei)對(dui)(dui)(dui)接(jie)人為地產生鐮(lian)刀彎。采用Y型焊(han)(han)(han)接(jie)坡口(kou),配合預(yu)焊(han)(han)(han)+雙絲(si)自動(dong)埋弧焊(han)(han)(han)工藝(yi),使得對(dui)(dui)(dui)接(jie)接(jie)頭(tou)達(da)到(dao)足(zu)夠的熔深和(he)強度,確保(bao)對(dui)(dui)(dui)頭(tou)焊(han)(han)(han)縫質量,實現鋼帶對(dui)(dui)(dui)接(jie)接(jie)頭(tou)在成型器快(kuai)速(su)穩定(ding)通過。
c. 自(zi)(zi)適(shi)應銑(xian)(xian)(xian)邊(bian)機(ji)配(pei)備三組鋼(gang)帶寬度(du)自(zi)(zi)適(shi)應銑(xian)(xian)(xian)邊(bian)機(ji)。第(di)一、二組銑(xian)(xian)(xian)邊(bian)機(ji)為粗銑(xian)(xian)(xian),寬度(du)自(zi)(zi)適(shi)應系(xi)統通過(guo)實時檢測鋼(gang)帶銑(xian)(xian)(xian)邊(bian)前(qian)后(hou)寬度(du),合理地(di)(di)分配(pei)每(mei)組銑(xian)(xian)(xian)邊(bian)機(ji)切削深度(du),提(ti)高(gao)刀片的(de)使用壽命,保證(zheng)銑(xian)(xian)(xian)邊(bian)質量(liang);第(di)三組銑(xian)(xian)(xian)邊(bian)機(ji)為精(jing)銑(xian)(xian)(xian),根據壁厚(hou)和焊(han)(han)接(jie)工藝設定銑(xian)(xian)(xian)邊(bian)后(hou)工作寬度(du)、坡(po)口角度(du),鈍邊(bian)厚(hou)度(du)、鈍邊(bian)位置,穩(wen)定的(de)銑(xian)(xian)(xian)邊(bian)控(kong)制為后(hou)續的(de)焊(han)(han)接(jie)提(ti)供有利(li)條件(jian)。三組銑(xian)(xian)(xian)邊(bian)機(ji)刀盤(pan)在豎(shu)直方向具有仿形(xing)隨動功能,有效地(di)(di)防(fang)止由于(yu)帶鋼(gang)波動引起的(de)坡(po)口不均勻,保證(zheng)邊(bian)部形(xing)狀良好(hao)穩(wen)定,從而確(que)保成型過(guo)程穩(wen)定。同(tong)時銑(xian)(xian)(xian)邊(bian)機(ji)銑(xian)(xian)(xian)削速(su)度(du)在3~10m/min的(de)遞送速(su)度(du)下自(zi)(zi)動進(jin)行自(zi)(zi)適(shi)應動態調節,滿足高(gao)速(su)預焊(han)(han)的(de)需求(qiu)。
d. 鋼(gang)(gang)帶(dai)自(zi)動(dong)對(dui)中(zhong)(zhong)系(xi)統(tong)(tong)配備多組鋼(gang)(gang)帶(dai)自(zi)動(dong)對(dui)中(zhong)(zhong)裝置(zhi),每組對(dui)中(zhong)(zhong)裝置(zhi)均配備獨立位置(zhi)傳感器,實時(shi)監測鋼(gang)(gang)帶(dai)的位置(zhi)信息,系(xi)統(tong)(tong)自(zi)動(dong)判斷鋼(gang)(gang)帶(dai)位置(zhi)狀態和變化趨勢,通(tong)過先進的PI閉環控制算(suan)法,實時(shi)動(dong)態分(fen)配各組對(dui)中(zhong)(zhong)輥推(tui)力,實現鋼(gang)(gang)帶(dai)自(zi)動(dong)對(dui)中(zhong)(zhong),通(tong)過數據對(dui)比(bi)自(zi)動(dong)分(fen)析鋼(gang)(gang)帶(dai)鐮刀彎程度(du),實時(shi)糾偏,保證成型過程穩(wen)定。
e. 主驅(qu)動(dong)是整個(ge)成型(xing)預(yu)焊機(ji)組的(de)唯一動(dong)力(li),由(you)兩臺210kW交(jiao)流(liu)電機(ji)提供,動(dong)力(li)通(tong)過行星齒輪(lun)傳輸到驅(qu)動(dong)輥(gun),最大(da)驅(qu)動(dong)扭(niu)矩480kN·m,兩輥(gun)夾送壓(ya)(ya)(ya)力(li)由(you)液壓(ya)(ya)(ya)缸提供,液壓(ya)(ya)(ya)回路中的(de)蓄(xu)能裝(zhuang)置可(ke)有效吸收焊縫通(tong)過輥(gun)子時(shi)的(de)壓(ya)(ya)(ya)力(li)變化,提供穩(wen)定的(de)遞送速度。
f. 高精(jing)度成(cheng)型(xing)機主要(yao)由三輥彎曲系統(tong)和(he)外控輥系統(tong)組成(cheng),最大成(cheng)型(xing)力300t,各成(cheng)型(xing)輥梁(liang)均配置伺服電機和(he)絕對值編(bian)碼器(qi),采用(yong)PWS先進的成(cheng)型(xing)模型(xing)算法,通(tong)過精(jing)確定(ding)位各成(cheng)型(xing)輥位置,實現高速穩定(ding)成(cheng)型(xing),同時(shi)各位置信息(xi)通(tong)過PLC儲存,可重復調用(yong),提高成(cheng)型(xing)效率。
g. 數(shu)(shu)(shu)字式(shi)預(yu)(yu)焊(han)(han)(han)(han)系(xi)統采(cai)用CO2氣體保(bao)護(hu)(hu)焊(han)(han)(han)(han),由兩臺1500A數(shu)(shu)(shu)字式(shi)焊(han)(han)(han)(han)接(jie)電源串聯而(er)成,內(nei)置專家級焊(han)(han)(han)(han)接(jie)數(shu)(shu)(shu)據(ju)(ju)庫,根據(ju)(ju)壁厚(hou)和焊(han)(han)(han)(han)絲直徑不(bu)同,選擇合適的(de)(de)焊(han)(han)(han)(han)接(jie)程(cheng)序,程(cheng)序自動調用數(shu)(shu)(shu)據(ju)(ju)庫參(can)數(shu)(shu)(shu),并在(zai)焊(han)(han)(han)(han)接(jie)過(guo)程(cheng)中(zhong)對參(can)數(shu)(shu)(shu)進行PI閉(bi)環(huan)控制,其控制了頻率達到5kHz,確保(bao)參(can)數(shu)(shu)(shu)輸出穩(wen)定。焊(han)(han)(han)(han)接(jie)過(guo)程(cheng)采(cai)用潛弧式(shi)的(de)(de)過(guo)渡形(xing)式(shi),配(pei)合活(huo)性保(bao)護(hu)(hu)氣體,可在(zai)較高的(de)(de)焊(han)(han)(han)(han)接(jie)速(su)度下保(bao)持穩(wen)定的(de)(de)熔深,確保(bao)于焊(han)(han)(han)(han)縫的(de)(de)強度,最高焊(han)(han)(han)(han)接(jie)速(su)度達10m/min。預(yu)(yu)焊(han)(han)(han)(han)系(xi)統配(pei)備激光自動跟(gen)蹤系(xi)統和視頻監控系(xi)統,可對焊(han)(han)(han)(han)點位(wei)置和預(yu)(yu)焊(han)(han)(han)(han)縫狀(zhuang)態實時監控,實現自動化焊(han)(han)(han)(han)接(jie)。
2. 雙環噴(pen)水式等離子環切機
配備(bei)雙環(huan)(huan)(huan)(huan)噴(pen)水(shui)(shui)式等(deng)離子(zi)切(qie)(qie)(qie)(qie)割(ge)(ge)機。其雙環(huan)(huan)(huan)(huan)即夾(jia)持(chi)(chi)環(huan)(huan)(huan)(huan)和切(qie)(qie)(qie)(qie)割(ge)(ge)環(huan)(huan)(huan)(huan),夾(jia)持(chi)(chi)環(huan)(huan)(huan)(huan)包(bao)含3組抱夾(jia)裝置,同時(shi)環(huan)(huan)(huan)(huan)切(qie)(qie)(qie)(qie)機具備(bei)長(chang)(chang)度(du)(du)測量(liang)系統,控制精(jing)度(du)(du)達到1mm,當鋼(gang)管長(chang)(chang)度(du)(du)達到切(qie)(qie)(qie)(qie)割(ge)(ge)所設定的長(chang)(chang)度(du)(du)時(shi),夾(jia)持(chi)(chi)環(huan)(huan)(huan)(huan)夾(jia)緊鋼(gang)管,使(shi)切(qie)(qie)(qie)(qie)割(ge)(ge)系統與不銹(xiu)鋼(gang)焊管以同樣(yang)的速度(du)(du)前進(jin),隨后切(qie)(qie)(qie)(qie)割(ge)(ge)環(huan)(huan)(huan)(huan)實施環(huan)(huan)(huan)(huan)切(qie)(qie)(qie)(qie)作業。雙環(huan)(huan)(huan)(huan)等(deng)離子(zi)切(qie)(qie)(qie)(qie)割(ge)(ge)系統使(shi)切(qie)(qie)(qie)(qie)割(ge)(ge)系統與鋼(gang)管形成(cheng)一個相(xiang)對速度(du)(du)為0的狀態,提供穩定的切(qie)(qie)(qie)(qie)割(ge)(ge)環(huan)(huan)(huan)(huan)境,使(shi)得切(qie)(qie)(qie)(qie)口更加(jia)整齊(qi);其噴(pen)水(shui)(shui)系統一方面對等(deng)離子(zi)弧進(jin)行收弧聚能,使(shi)切(qie)(qie)(qie)(qie)割(ge)(ge)能量(liang)更加(jia)集(ji)中,提高切(qie)(qie)(qie)(qie)割(ge)(ge)效率,另一方面對切(qie)(qie)(qie)(qie)割(ge)(ge)周(zhou)圍進(jin)行冷卻(que),減少(shao)切(qie)(qie)(qie)(qie)割(ge)(ge)熱(re)影響(xiang)區(qu),保證(zheng)管端母材(cai)性(xing)能。
3. 精(jing)焊機(ji)(FWM)
配備3條精焊(han)(han)線(xian)(xian)(xian),每(mei)條精焊(han)(han)線(xian)(xian)(xian)配置(zhi)(zhi)內(nei)焊(han)(han)三絲和(he)外焊(han)(han)雙絲的(de)焊(han)(han)接系(xi)統(tong)(tong),內(nei)焊(han)(han)和(he)外焊(han)(han)均配置(zhi)(zhi)獨立(li)的(de)焊(han)(han)縫(feng)激光自動(dong)(dong)跟蹤(zong)系(xi)統(tong)(tong)、視頻監視系(xi)統(tong)(tong)、焊(han)(han)槍高度跟蹤(zong)系(xi)統(tong)(tong)、焊(han)(han)接參數(shu)(shu)控制系(xi)統(tong)(tong)等,通(tong)過各結構聯動(dong)(dong),實現(xian)自動(dong)(dong)的(de)、實時的(de)焊(han)(han)頭位置(zhi)(zhi)調節和(he)校正,確保每(mei)一條焊(han)(han)縫(feng)的(de)焊(han)(han)接質量,同時每(mei)支不銹(xiu)鋼焊(han)(han)管的(de)焊(han)(han)接參數(shu)(shu)實時曲(qu)(qu)線(xian)(xian)(xian)可(ke)獨立(li)存(cun)檔、回(hui)放(fang),通(tong)過參數(shu)(shu)曲(qu)(qu)線(xian)(xian)(xian)可(ke)提前發現(xian)焊(han)(han)縫(feng)存(cun)在的(de)隱患點,以進行(xing)針對性檢測(ce)。
4. PWS數字(zi)焊接系統(tong)
預(yu)焊(han)(han)(han)和(he)精(jing)焊(han)(han)(han)工(gong)藝(yi)均(jun)配(pei)備了(le)(le)PWS數字(zi)焊(han)(han)(han)接(jie)系統,即焊(han)(han)(han)接(jie)電源和(he)焊(han)(han)(han)接(jie)工(gong)藝(yi)均(jun)通過(guo)微處理(li)(li)器控(kong)制(zhi),從起弧到整(zheng)個(ge)焊(han)(han)(han)接(jie)過(guo)程,微處理(li)(li)器均(jun)以5kHz的(de)頻(pin)率對焊(han)(han)(han)接(jie)工(gong)藝(yi)進行分(fen)析和(he)優化。焊(han)(han)(han)接(jie)工(gong)藝(yi)過(guo)程采(cai)取極高的(de)頻(pin)率不斷進行分(fen)析和(he)優化,實現了(le)(le)對整(zheng)個(ge)焊(han)(han)(han)接(jie)過(guo)程實時精(jing)確的(de)PI閉環控(kong)制(zhi),其直接(jie)效果(guo)使得焊(han)(han)(han)接(jie)過(guo)程十分(fen)穩(wen)定(ding),減少了(le)(le)焊(han)(han)(han)縫缺(que)陷和(he)管端焊(han)(han)(han)接(jie)缺(que)陷。
5. 112通道(dao)在線鋼(gang)管超聲波檢測(ce)系統
生產線(xian)配(pei)備112通道(dao)在(zai)線(xian)鋼(gang)管超聲(sheng)波(bo)檢(jian)(jian)測(ce)系(xi)統(tong)(tong),采(cai)用8×30mm雙晶(jing)組(zu)(zu)合(he)探頭(tou),共(gong)25組(zu)(zu),100通道(dao),探頭(tou)固定梳(shu)狀掃(sao)查方式對(dui)鋼(gang)板(ban)(ban)(ban)100%探傷,用于(yu)檢(jian)(jian)測(ce)平行(xing)于(yu)軋(ya)(ya)制(zhi)(zhi)方向線(xian)性缺陷(xian)。同時鋼(gang)板(ban)(ban)(ban)兩邊(bian)200mm范圍內各(ge)有5個(ge)橫(heng)波(bo)探頭(tou),用于(yu)檢(jian)(jian)測(ce)鋼(gang)板(ban)(ban)(ban)邊(bian)緣與(yu)軋(ya)(ya)制(zhi)(zhi)方向平行(xing)的缺陷(xian)。鋼(gang)板(ban)(ban)(ban)兩側(ce)各(ge)15mm范圍內各(ge)有1個(ge)橫(heng)波(bo)探頭(tou),用于(yu)檢(jian)(jian)測(ce)鋼(gang)板(ban)(ban)(ban)邊(bian)緣與(yu)軋(ya)(ya)制(zhi)(zhi)方向垂直(zhi)的缺陷(xian)。設備具(ju)有聲(sheng)、光(guang)報警(jing)系(xi)統(tong)(tong),缺陷(xian)自動噴(pen)標系(xi)統(tong)(tong),以及(ji)各(ge)通道(dao)的耦合(he)監視(shi)系(xi)統(tong)(tong),缺陷(xian)檢(jian)(jian)出率100%。
6. 32通(tong)道焊縫超聲波檢測(ce)系統
生(sheng)產線配備32通(tong)道焊(han)(han)(han)縫超(chao)聲波檢(jian)(jian)測系(xi)統,具有24個(ge)探(tan)傷通(tong)道和8個(ge)耦合監視通(tong)道,采用雙探(tan)架設計(ji),配備激光圖像自(zi)動跟蹤系(xi)統,確保檢(jian)(jian)測過(guo)程穩定性。布局探(tan)頭有X型(xing)和串列型(xing),可檢(jian)(jian)測焊(han)(han)(han)縫內(nei)縱向、橫(heng)向、斜向、焊(han)(han)(han)縫中間(jian)缺陷以及焊(han)(han)(han)縫兩側50mm范圍內(nei)的熱影響區(qu)分層(ceng)缺陷。
7. X射(she)線實時成像檢測系統
生(sheng)產線(xian)配備數字(zi)平板X射線(xian)實(shi)時(shi)成像檢測(ce)系統(tong),采用美國珀金(jin)埃爾默(mo)公司的8in非(fei)晶數字(zi)平板系統(tong)XRD 0822 AP,空間分辨率優于3.0p/mm,具(ju)有(you)全焊縫實(shi)時(shi)存圖(tu)及回(hui)放功能(neng),檢測(ce)靜態靈(ling)敏度1.0%~1.5%,動態靈(ling)敏度2.2%~2.5%。
8. 自動化(hua)鋼管輸送控制系統
輸送(song)系統(tong)由輸送(song)輥道(dao)(dao)、橫(heng)移小車(che)、存管臺(tai)架(jia)構成(cheng),輸送(song)輥道(dao)(dao)每4個為(wei)一組,存管臺(tai)架(jia)采用V形臺(tai)架(jia),每組輥道(dao)(dao)、橫(heng)移小車(che)和(he)每個V形臺(tai)架(jia)均配置傳感器(qi),用于檢測鋼(gang)管位置,鋼(gang)管自(zi)動化(hua)輸送(song)控(kong)(kong)制系統(tong)由中央控(kong)(kong)制室進行(xing)監(jian)控(kong)(kong),并自(zi)動選(xuan)擇最優程序實現整個車(che)間鋼(gang)管的運(yun)輸和(he)存放,提高車(che)間作業效(xiao)率(lv)。
9. ERP信息(xi)化管理系統
ERP系統包括(kuo)制(zhi)造數(shu)據管(guan)(guan)(guan)(guan)理(li)(li)、計劃排產(chan)(chan)管(guan)(guan)(guan)(guan)理(li)(li)、生(sheng)產(chan)(chan)調度管(guan)(guan)(guan)(guan)理(li)(li)、庫(ku)存管(guan)(guan)(guan)(guan)理(li)(li)、質(zhi)(zhi)量(liang)管(guan)(guan)(guan)(guan)理(li)(li)、工(gong)藝過程管(guan)(guan)(guan)(guan)理(li)(li)、采購(gou)管(guan)(guan)(guan)(guan)理(li)(li)、成(cheng)本管(guan)(guan)(guan)(guan)理(li)(li)、生(sheng)產(chan)(chan)過程控制(zhi)、質(zhi)(zhi)量(liang)數(shu)據集(ji)成(cheng)分析。實(shi)現從訂單下達到產(chan)(chan)品(pin)(pin)完(wan)成(cheng)的整(zheng)個生(sheng)產(chan)(chan)過程的優化管(guan)(guan)(guan)(guan)理(li)(li),改善各個環節的銜接效率(lv),對生(sheng)產(chan)(chan)進度、產(chan)(chan)品(pin)(pin)質(zhi)(zhi)量(liang)數(shu)據實(shi)時反(fan)饋,從而保(bao)障產(chan)(chan)品(pin)(pin)質(zhi)(zhi)量(liang)和工(gong)廠及時交貨能力。
10. 機(ji)器(qi)人自動(dong)噴標系統
生產(chan)線(xian)配備機器人自動噴標系統,實現生產(chan)過(guo)程鋼(gang)管信(xin)息的自動讀取和收集,中(zhong)控匯總(zong)鋼(gang)管的過(guo)程狀態信(xin)息,同時產(chan)品標識更加美觀、規范、準(zhun)確。通過(guo)機器換(huan)人,降低工人勞動強度。

自2015年投產以來,金洲管道以預(yu)精焊生(sheng)產線為依托(tuo),成立了(le)能源(yuan)管道研究所,焊接實驗(yan)室等研發部(bu)門,整合公司優質資源(yuan),通過(guo)自主創(chuang)新和產學研等方(fang)式(shi),加(jia)快預(yu)精焊工藝技(ji)術(shu)消化吸收再創(chuang)新,先后試制進(jin)行了(le)φ1219mmx16.3mm、X90M,φ1219mmx22mm、X80M,ф1219m219mmx25.425.4mm、Q345B,φ508mmx6.4mm,X65M等規(gui)格,參(can)與(yu)了(le)新粵浙(zhe)管(guan)(guan)線φ1219x18.4,X80M管(guan)(guan)線的單爐試制,在高鋼級大壁厚的螺(luo)旋不銹鋼焊(han)(han)管(guan)(guan)生(sheng)(sheng)產工(gong)藝(yi)上積累一定(ding)的經驗。針對(dui)預焊(han)(han)飛濺、精焊(han)(han)質(zhi)量(liang)、生(sheng)(sheng)產效率(lv)等重(zhong)點難點問題,進(jin)行了(le)專項技(ji)術(shu)攻關,通過多(duo)項科研成果的應用,金洲管(guan)(guan)道預精焊(han)(han)工(gong)藝(yi)技(ji)術(shu)水(shui)平達到國內領先水(shui)平。產品(pin)廣泛(fan)用于石油、天然氣(qi)(qi)輸送、海(hai)(hai)底管(guan)(guan)線、城(cheng)(cheng)市管(guan)(guan)網以(yi)及大型鋼管(guan)(guan)樁管(guan)(guan)等領域。先后承(cheng)接了(le)惠州海(hai)(hai)底管(guan)(guan)道項目、金麗溫省級天然氣(qi)(qi)管(guan)(guan)道工(gong)程(cheng)(cheng)、海(hai)(hai)南環島管(guan)(guan)線工(gong)程(cheng)(cheng)、江陰燃氣(qi)(qi)管(guan)(guan)道工(gong)程(cheng)(cheng)、馬來(lai)西亞(ya)管(guan)(guan)網項目、文萊管(guan)(guan)線項目、伊朗(lang)管(guan)(guan)線項目,以(yi)及港華(hua)燃氣(qi)(qi)、中燃燃氣(qi)(qi)、華(hua)潤燃氣(qi)(qi)等各大城(cheng)(cheng)市管(guan)(guan)網工(gong)程(cheng)(cheng)。
